Cheapest Way to Ship Heavy Boxes in 2026: 20 to 100 lb Rates Compared

Cheapest Way to Ship Heavy Boxes in 2026: 20 to 100 lb Rates Compared

2026 cheapest way to ship a heavy box: up to 50 lb, UPS Ground or FedEx Ground at daily/list rates (a 50 lb box costs $29.14 to $90.26, zone 2 to zone 8). Over 50 lb both add an Additional Handling charge of $46 to $58.75, which can make USPS Ground Advantage cheaper on short zones. USPS stops at 70 lb; UPS and FedEx take up to 150 lb.

2027 update: From December 21, 2026, UPS Daily Rates rise an average net 5.9%, the UPS Additional Handling weight charge rises from $46.50–$58.75 to $50.50–$63.75, and the commercial Large Package Surcharge from $219.50–$286.00 to $250.00–$330.00. In UPS’s 2027 preview a 50 lb UPS Ground box is $31.28 to $95.59. From January 4, 2027, FedEx list rates rise an average 5.9%, FedEx Additional Handling weight goes from $46–$58.75 to $49.50–$63, and the Oversize Charge from $255–$330 to $270–$355. Quick answer: For 20 to 50 lb boxes going to businesses, UPS Ground and FedEx Ground beat USPS in every zone at base rates; to homes, USPS Ground Advantage wins only on short zones at the lighter end (a 20 lb box to zone 2 in our examples). Fuel narrows or reverses these gaps (see below). Above 50 lb, UPS and FedEx add Additional Handling, so a 70 lb box can cost less by USPS Ground Advantage, especially to homes. Above 70 lb only UPS and FedEx accept the box. Above 110 lb both add a $219.50-plus Large Package or Oversize charge. Splitting one heavy box into two boxes of 50 lb or less is often the cheapest move, and multi-box loads to one address may be cheaper as LTL freight.

Rates: USPS Notice 123 retail prices, effective October 4, 2026 (temporary prices through January 17, 2027); UPS 2026 Rate and Service Guide, Daily Rates (updated September 7, 2026); FedEx Service Guide (effective January 5, 2026, updated September 11, 2026), list rates. Example Boxes

Prices below use dense boxes so the billable weight equals the actual weight: 20 lb in a 14 x 14 x 14 inch box, 50 lb and 70 lb in an 18 x 16 x 12 inch box, and 100 lb in a 24 x 18 x 16 inch box. The boxes up to 70 lb trigger no USPS nonstandard fee, and none of the four triggers a UPS or FedEx dimension surcharge. A bigger box changes the math: a 20 lb load in an 18 x 18 x 18 inch box bills as 42 lb at all three carriers (5,832 / 139 = 41.96, rounded up). Check yours with the dimensional weight calculator.

FedEx Ground (list)$29.14$53.00$89.83

Exactly 50 lb is the heaviest box that avoids Additional Handling at UPS and FedEx: the charge applies when actual weight is over 50 lb. At 51 lb the same zone 5 UPS Ground package jumps from $53.02 to $109.36.

The UPS and FedEx prices include Additional Handling (UPS $46.50 / $56.25 / $58.75 and FedEx $46.00 / $56.25 / $58.75 for zones 2, 5 and 8). That puts USPS Ground Advantage ahead in zone 2 ($72.35 vs $80.72). To a home in zone 5, UPS Ground with the residential surcharge is $126.08 before fuel, but fuel on the transportation charge alone adds $19.16, which puts it above Ground Advantage at $134.70.

Home columns add the UPS $6.50 residential surcharge and the FedEx Home Delivery $6.45 charge. UPS and FedEx totals are before fuel. Adding fuel for the week of November 2, 2026 (30.25% UPS, 29.25% FedEx) to the transportation charge alone makes USPS Ground Advantage the cheapest option for a 20 lb box to a business in zone 2 ($24.20 vs $25.01 by UPS) and to a home in zone 5, and for a 70 lb box in zone 5 to a business or a home. Both carriers also apply fuel to Additional Handling and residential charges, which makes a 70 lb box to zone 8 roughly a tie. These are published retail, daily and list rates; contract discounts change the answer.

The 50 lb Line: Additional Handling

UPS 2026$46.50$50.75$56.25$58.75

FedEx from Jan 4, 2027$49.50$54.00$60.25$63.00

Both carriers base the weight trigger on actual weight, not dimensional weight. UPS charges only one Additional Handling per package, and adds a $8.75 to $11.90 demand surcharge per Additional Handling package during the 2026 peak through January 16, 2027 (UPS demand surcharges). Splitting helps most: a 70 lb UPS Ground box to zone 5 costs $119.58, while two 35 lb boxes cost $80.36. Details: UPS Additional Handling – Weight and FedEx Additional Handling – Weight. Long boxes can trigger the dimension version instead (longest side over 48 inches, for example); see FedEx Additional Handling – Dimensions.

Over 110 lb: Large Package Surcharge and Oversize Charge

Since January 2026, UPS applies its Large Package Surcharge, and FedEx its Oversize Charge, to any package with an actual weight over 110 lb, in addition to the size triggers. The package is billed at a minimum of 90 lb. UPS does not also charge Additional Handling when the Large Package Surcharge applies; FedEx’s Service Guide does not say either way, and the FedEx row below includes no Additional Handling. A 120 lb box in a 24 x 20 x 18 inch carton, to a business:

120 lb boxZone 2Zone 5Zone 8
UPS Ground + Large Package Surcharge (commercial)$314.40$377.67$431.88
FedEx Ground + Oversize Charge$351.59$427.46$480.06
UPS Ground + Large Package Surcharge, 2027 preview$350.03$415.33$483.76

UPS’s residential Large Package Surcharge is higher ($254.50 to $331.00), and through January 16, 2027 UPS adds a $96.25 to $117.50 demand surcharge per Large Package. The surcharge alone is more than the transportation charge, so a box just over 110 lb is almost always worth splitting. See UPS Large Package Surcharge and FedEx Oversize Charge.

Residential and Fuel Surcharges

UPS adds $6.50 per Ground package delivered to a home ($7.10 from December 21, 2026), and FedEx adds $6.45 for Home Delivery ($6.90 from January 4, 2027). Fuel is a weekly percentage: 30.25% for UPS Ground and 29.25% for FedEx Ground for the week of November 2, 2026. On a 70 lb UPS Ground box to zone 5, fuel on the transportation charge alone is $19.16, which is why USPS’s fuel-free price wins more often than the base rates suggest. USPS adds no residential or fuel surcharge.

When to Switch to LTL Freight

Parcel pricing is per package, so costs stack up when you send several heavy boxes to the same address. Less-than-truckload (LTL) freight prices the whole palletized shipment by weight, freight class and distance, with its own accessorial charges. Consider getting an LTL quote when:

  • you are sending several boxes over 50 lb to one address, so each pays Additional Handling;
  • a single piece is over 150 lb, or over 110 lb with no way to split it;
  • the boxes can be stacked and wrapped on a pallet.

UPS also offers UPS Ground with Freight Pricing for shipments over 150 lb, which rates parcel shipments using LTL characteristics such as freight class. For pallet planning, see why pallet dimensions matter more than weight, wooden pallet costs and the hidden cost of treating parcel like freight.
